Clamp-Free Ballasted Solar Mounting: Faster Installation, Lower Cost for PV Power Plants

Every solar installer knows the drill: position the module, place the mid clamp, place the end clamp, torque the bolt — and repeat thousands of times. On a utility-scale project, clamping alone can consume a staggering share of total installation hours.
What if you could skip the clamps entirely?
Our clamp-free ballasted mounting system does exactly that. Instead of fixing every module with mid clamps, end clamps and bolts, modules lock directly into the aluminum rail profiles. No clamps. No torquing. Nothing to count, sort, or drop.
The Real Cost of Clamps
Clamps look like small parts, but at project scale they dominate logistics:
- Thousands of SKUs per project. Every module gap needs a mid clamp; every row end needs end clamps — each with its own bolt and nut.
- The most repetitive step on site. Position, clamp, torque — for every single module. Crews spend more time on fasteners than on anything else.
- Torque errors. Under-torqued clamps slip; over-torqued clamps damage frames. Every clamp is a potential failure point.
Eliminating clamps removes the single most labor-intensive step of mechanical installation.
How Clamp-Free Works
The rail profiles are shaped so modules slide in and lock along the rail. Wind uplift and snow loads are carried by the rail–ballast structure — no point clamps needed. The system sits on precast concrete ballast blocks, so there is:
- No ground penetration — no drilling, no rammed piles
- No wet concrete on site — blocks arrive precast
- Sealed-surface ready — ideal for landfills, capped sites and rooftops where penetration is prohibited
Clamp-Free vs. Traditional Mounting
| Module fixing | Mid clamps + end clamps + bolts for every module | None — modules lock into rail profiles |
| Parts per project | High: clamps, bolts, nuts for each module gap | Reduced: rails + ballast blocks, far fewer SKUs |
| Installation steps | Position, clamp and torque every module | Place and lock — no torquing per module |
| Tools on site | Torque wrench, boxes of fasteners | Minimal |
| Result | Slower install, higher labor cost | Faster installation, lower total cost |
Where It Fits Best
The system is engineered per project — layout, ballast calculation and structural design adapted to your module size and local wind and snow loads. Typical applications:
- Ground-mount solar farms
- Landfills and capped sites
- Flat rooftops and sealed surfaces
- Any site where ground penetration is prohibited
- East–west gable layouts for maximum yield per hectare
Project Case Study: Eiserfeld Slag Heap Solar Park
A real-world project shows what clamp-free ballasted mounting makes possible on difficult ground.
On a former slag heap in Eiserfeld, Germany — a site where the ground could not be penetrated — DCH Energy built a €2 million solar park covering around 7,800 m² with roughly 2,500 PV modules. The modules sit on specially cast concrete blocks weighing nearly half a ton each, held in place by rails rather than screws. No ground anchors were needed.
The result: the largest solar park in the Siegen city area, generating over 900,000 kWh per year — enough for around 300 households — and saving roughly 700 tons of CO2 annually.
As reported by Siegener Zeitung (August 2025), the project turns a former industrial site into clean energy infrastructure — exactly the kind of challenging ground where ballasted, clamp-free mounting proves its value.
